Ever since I was a kid, I’ve been fascinated by Batman’s gadgets – especially the iconic Batarang. For the Fandom Contest, I decided to bring a piece of Gotham to life by making my very own DIY Foldable Batman Batarang. This project is mainly built from an aluminum sheet, which makes it lightweight yet sturdy, along with a few everyday components like springs, screws, and even a pen refill for clever mechanisms.

The goal was not just to create a display piece, but a fully foldable and functional prop that feels close to the Dark Knight’s gear. It’s a mix of creativity, engineering, and a bit of DIY improvisation. If you’re a Batman fan, a prop collector, or just love making unique builds, this project is for you!

For this project, I kept things simple and used mostly basic DIY tools along with some easily available parts. With just a few common tools like a cutter, drill, and file, you can bring this Foldable Batarang to life.

So, the Tools & Materials I used here are as follows :

TOOLS :

MATERIALS :

  1. Aluminium Channel / Sheet
  2. Springs (tension & compression)
  3. PVC Sheet
  4. Pen Refill
  5. Metal Rod
  6. 12mm Nut-Screws
  7. Spray Paint (matt black)

Prepare the Aluminium Wing Plates

To start shaping the Batarang, I took an aluminum channel and cut it down to the required length. Since the channel has a curved profile, I carefully hammered it flat to turn it into a smooth sheet. From this flattened piece, I then cut out two identical sections, which would become the wings of the foldable Batarang.

Prepare the Template

Before the making begins, I first designed the Batarang template in Photoshop, keeping the proportions accurate and fold lines in place. After finalizing the design, I printed it out on paper, cut it to the shape, and then pasted it onto the aluminum sheet using glue. This makes it much easier to trace the exact shape and ensures both sides of the Batarang are perfectly symmetrical before cutting.

Making the Batarang Wings

With the template pasted onto the aluminum pieces, I carefully cut the wings along the marked outlines. This step ensured that both pieces matched the exact Batarang shape and symmetry as designed in the template.

After cutting out the two aluminum wing pieces, I carefully filed down the edges and surfaces to remove any rough cuts or sharp points. This not only gave the wings a smooth and neat finish, but also made them safer to handle and ready for further assembly.

Making the Center Plates

For the folding joint and center mechanism to work, I marked and cut out two identical circles from the aluminum sheet. These circular pieces form the center mechanism, which connects and holds both the wings and allows the Batarang to fold and work smoothly.

Before working on the metal, I first sketched the center mechanism on paper and created a template. This allowed me to plan out the screw holes and pivot points accurately. Once finalized, I traced the hole positions and mechanism layout onto the aluminum center plates for precise drilling and assembly.

Once the wings were cut to shape, I drilled a few screw holes for the folding mechanism and hinges. I also added some design holes to give the Batarang a more detailed, authentic look while keeping it lightweight.

After cutting the two circular center plates, I carefully drilled screw holes in both of them. These holes are aligned to fit the wings and hold the entire folding mechanism securely in place.

Building the Center Push Mechanism

For the folding action to hold and release, I created the center push mechanism using a simple pen refill & spring. It was placed between the two circular plates so that it gets opened and released the wings. This clever reuse of a common pen spring kept the build lightweight, budget-friendly, and functional.

To hold everything firmly in place, I cut a few small pen refill pieces and a metal rod. These were used as spacers and pivots to secure the two center plates together while still allowing the spring mechanism and wings to move smoothly.

Painting the Parts

Once all the pieces were prepared, I painted the wings, center plates, spacers, and other parts with matte black spray paint. This gave the Batarang a sleek, stealthy Batman look while also protecting the aluminum from scratches and wear.

To set up the tension system, I added two small screws to the edges of the wings. These screws act as anchor points for the tension springs, allowing the wings to fold and unfold smoothly while staying firmly in position.

In the final step, I brought everything together by assembling all the parts — the wings, center plates, spacers, tension springs, and compression springs. Once aligned properly, I secured the center mechanism with screws, ensuring the folding action worked smoothly and reliably. With that, the DIY Foldable Batman Batarang was complete — a fully functional, fan-made prop inspired by the Dark Knight’s iconic gadget.

With everything assembled, the Batarang now features a center push mechanism. By pressing at the center, the wings can easily fold and unfold with the help of the tension and compression springs, making it both functional and true to Batman’s gadget style.

The project is now complete — a DIY Foldable Batman Batarang made from aluminum and simple everyday components. The wings fold and unfold smoothly with the center push spring mechanism, giving it a realistic, functional feel. With its sleek matte black finish, it looks just like a gadget straight out of Batman’s utility belt. Lightweight, durable, and fully handmade, this Batarang is perfect as a display prop, cosplay accessory, or collectible for any true Batman fan.
